Might sound like a dumb question but: are all your tires the same size?  I've seen trucks bang out of 4 whell for that simple reason.  If they are I'd say either linkageor, slipping chain in the case.

A suspension and/or body lift can cause it to pop out and/or not fully engage

xj 231's are cheap enough, you can get one at eich's for like $75. id just get a new/used one.
build it, beat it, break it, fix it, repeat

I would second the not re-build it if you can get one cheap.  I'm in the process of overhauling a 241 TC and it is not the most straightforward job, but it is saving me be big bucks in that case.  $200-$300 would definitely be worth not tearing into one.
